Aluminum and magnesium parts may be repaired by this method when stock removal per Methods 6 and 7 thickness could violate 0.05 inch minimum thickness of parent material.

Method 3  Parts not meeting manual limits may be processed by applying molybdenum/nickel/aluminum material in accordance with EMS52432, Class XIII. Coating thickness limitations are 0.002 to 0.010 inch thick per surface. Coating temperature limitation is 1200°F maximum continuous service temperature. Coating hardness is approximately 75 HRB and may be finished by single-point machining or grinding.
Method 4  Parts not meeting manual limits may be processed by applying "stainless" material in accordance with EMS52432, Class XXIX. Total coating thickness limitations are 0.010 to 0.020 inch thick per surface.  Application of FP5045, Type IV requires a bondcoat in accordance with Method 2 of 0.003 to 0.010 inch prior to application of the topcoat. Use of bondcoat with EMS52432, Class XXIX material is optional. Temperature limitation is 1500°F for continuous service temperature. Coating hardness is approximately 80 HRB, and may be finished by single-point machining or grinding.
Method 5  Parts not meeting manual limits may be processed by applying “high chrome, stainless” in accordance with EMS52432 Type V. Total coating thickness limitations are 0.010 to 0.020 inch thick per surface.  Application of this material requires a bondcoat in accordance with Method 2 of 0.003 to 0.010 inch prior to application of the topcoat.  Temperature limitation is 1500°F for continuous service temperature. Coating hardness is approximately 80 HRB, and may be finished by single-point machining or grinding.
Method 6  Aluminum alloy parts not meeting manual limits may be processed by applying aluminum or aluminum/silicon alloy in accordance with EMS52432, Class VII, or with 12% silicon/aluminum powder. Total coating thickness limitations are
0.010 to 0.020 inch per surface. Application of any of these materials requires a bondcoat in accordance with Method 2 of 0.003 to 0.010 inch prior to application of the topcoat. Temperature control of part being sprayed shall limit part temperature to 250°F maximum.
Method 7  Magnesium alloy parts not meeting manual limits may be processed after anodizing by applying aluminum or aluminum/silicon alloy in accordance with EMS52432, Class VII, or with 12% silicon/aluminum powder.  Total coating thickness limitations are 0.010 to 0.020 inch per surface.  Application of any of these materials requires a bondcoat in accordance with Method 2 of 0.003 to
0.010 inch prior to application of the topcoat.  Temperature control of part being sprayed shall limit part temperature to 250°F maximum.  Parts shall not be preheated prior to spray application.
Method 8  Parts not meeting manual limits may be processed by applying nickel/chromium/aluminum material in accordance with EMS52432, Class XVII. Coating thickness limitations are 0.002 to 0.010 inch per surface.  Coating temperature limitation is 1800°F maximum continuous service temperature. Coating hardness is approximately 90 HRB and may be finished by single-point machining or grinding.
Method 9  Parts with existing aluminized coatings may be processed in accordance with EMS52446 or EMS52460, apply Chromizing CHE239. or Chromalloy RT237. coatings over the damaged existing coating in accordance with AF5482.

Metal spray repairs should be performed as follows:
WARNING: ALL SAFETY PRECAUTIONS SHALL BE OBSERVED WHILE PERFORMING THE FOLLOWING PROCEDURES. SPRAY VAPORS ARE TOXIC AND FLAMMABLE. OBSERVE ALL FIRE PRECAUTIONS.  SPRAY EQUIPMENT IN OPERATION EMITS GLARE, INCLUDING ULTRAVIOLET LIGHT, AND A HIGH NOISE LEVEL. PROTECTIVE CLOTHING AND EQUIPMENT SHALL BE UTILIZED.
(1)  Repair worn or damaged seal surfaces.
